Hi Al,

I only carve out what I have to, and have left the rest of the material
undisturbed. For example, on the roller cylinders I don't plan to relieve
the area shown cored under the flanges and around the drain cock pads. If at
some point I wanted to do so, I'd do it freehand with a die grinder to make
the appearance of a cast surface.

I'm going to lag the cylinders anyway, so it doesn't matter what's under the
sheetmetal lagging, cored casting or not.

As to the valve faces, small slot drills make short work of them. Port
drilling is the same as for castings.

One technique I plan to use for the roller cylinders to get the outer wall
plan view profile correct is to bore the blank and mount it on a mandrel. I
will then put this mandrel between a set of temporary centres horizontally
on a mill table fixture, with lockscrews to hold it in a given position for
each pass. At one end I will mount a sheetmetal template of the correct
profile. I'll then mill back and forth, rotating the blank, mandrel and
template assembly after each pass, until the cylinder emerges.
