Try this:



1.     From "good" design, export "Shape and flash symbols" (File > Export > 
Libraries)

2.     Open "bad" design, click Setup > User Setup Preferences > Paths > 
Library > psmpath > add path that contains the exported flash symbols

3.     Click Apply > OK > exit Allegro

4.     Re-launch Allegro and open the "bad" design

Have you done: Tools > Padstack > Modify Design Padstack > Purge > All



If not, try that and then flash_convert again.



Let me know if the flash_convert.log still complains about unused pads.
