Lou, Usually the problem with needle breaks close to the bill of the cap and especially across the center seam, is related to the slope of the cap, close to the bill. As the presser foot contacts the cap, if the design is too low in the sewing field, it can cause the presser foot to slide down the slope, impacting the back of the needle and bam, needle break will occur. Sometimes the answer is as simple as raising the design in the sewing field by just a quarter of an inch or more. You can do a quick check by having the needle drop to bottom dead center in the maintenance tab on the center seam and then look closely at the relationship of the presser foot to the needle, the presser foot is not suppose to impact the back of the needle. Check this relationship elsewhere on the cap and see the difference. The presser foot can be bent back , READ,(SLIGHTLY!!!),(CAREFULLY) to add clearance in the event that it has been bent forward from use.
