Hi Tom, You didn't say what font you were using, but the difference in height is probably allowing compensation for push and pull. When stitched, an object with only a vertical column (A and I) is going to look taller than an object with a horizontal column at the top/bottom, such as an R (top only) and an E (top and bottom). The auto split feature is on the columns tab in the object properties dialog. It's a check-box about in the center of the box.
