I had a problem with one book, but noticed that it went away once I made sure there was no compression in any selectable form (time and pauses), and I have the download as music setting turned on. Haven't had a problem since.
Format 4 is all I've ever used, and any weirdness. like crappy sound quality I think derives from the original source rather than the format.

I noticed the same thing after I downloaded The Broker in format 4. I'm not
using the compression feature so wonder if the problem lies somewhere else.
My new laptop was having some problems down loading and staying connected to
the IP server here so I thought that may have been partly the cause. I have
been an Audible subscriber for over 4 years and have never encountered a
similar problem downloading in their compressed formats 2 or 3 to my old
Audible Otis MP3 player. Two other downloaded books from Audible did not
exhibit any of these problems.

I'm just guessing, but I suspect the pause compression is the problem. This can happen if the recording is of low quality. Try sending a small section with pause compression turned off.
