I buy my twill from a company just north of here that makes patches and 
chenille patchs.  Its a heavy twill that is backes so its fairly heavy 
material.  I then hoop it according to the size of patch or if I am doing 
multiples I setup as many as I can fit on a large hoop and sew them at once. 
I sew a walk stitch around it in the shape I want the patch to be.  When I 
am done I send them to Salem Emblem and pay them $0.50 - 0.75 each to merrow 
them.  Sometimes if I am in a hurry I take them to my friend here in town 
with a surger and she finishes them for me.

Any patches over qty of 50 I send to www.patchsupply.com  .  They are much 
cheaper this way and any orders over 50 there are no setup fees.  I just had 
some done that were 6" round with about 25k stitches for around $5 each.
