He'll understand when it goes pair shaped and your not there then you
can come back to fix it with the right budget on a better salary .. well
that's what I'd do :-)

Try justifying over $200,000 worth of new servers, backup solutions,
software agents etc etc etc to a board of directors who believe that
computers weren't needed to begin with.

It's a legacy thing. I don't have anywhere to offload the 4,5x160GB data

already have on the array while switching drives. Besided, as mentioned
before, I've already filled my hardware/budget quota with a new portable
computer while at the same time my boss doesn't understand why I need to
do
this in the first place.

"Computers just work", "Why do you need so much space" and other
memorable
sayings are known to have come from my boss.

First thing that comes to mind...is why would anyone put Windows
XP... on
RAID 5

Better question.  With drives in the terabyte range being so
inexpensive
why
bother with trying to span 160GB disks?
