I would also look at the lat tables and make sure that the IP of the
external and the IP of the external gateway is not in the LAT.  If I
remember right I dealt with this in our initial testing, at least it sounds
eerily familiar.

I would suggest trying a different port on the switch since replacing the
NIC didn't fix it.
