Have you tried the Setup>Text Sizes form in allegro to see if one of them is 
set very large?
Normally only 3 or 4 text block sizes are really used and sometimes the wrong 
info can be 
used when a physical is created. For instance my Text Block 1 has a height of 
25 mils with a width of 16 mils.
If the height were changed to 250 mils instead then it may cause the problems 
you are seeing.
 
The other suggestion of changing the Setup>Drawing Parameters to a size larger 
than the xy
coordinate in your error should allow you to find the culprit and fix it.

Yes it sound like something i saw in the past:
a text becomes to large and a part of it is out of extents...
Appears after a refresh symbol with presere text block enable.

GO to set-up > drawing size, and make the drawing extents width and height much 
larger than the x,y coord you have in the error.

Expand the database, (copy it to the name Billy, that always works for me.)
Show element (be sure to turn on the layer BRD geo, silkscreen) at x 
6425.000 -544995.912.

Find the offending comp. go back to your original database, delete the comp 
and bring it back in. Sounds like there is a text size difference between 
the symbol and database you may want to check the sym and database txt 
sizes. i.e. txt size 4 is 35 mil in the symbol, and 250 in the database.
