I don't do that much lettering, but just a thought... is "short stitches" on or
off? Unless columns are smaller than about 25 points (~1/10"), I use "short
stitches on" to prevent too many needle penetrations when going around corners
etc. I don't know if this will help - it sounds like you're experiencing holes
around the entire letter.
