Peter, What if the hat is a low profile and when moved, the design sits too high? I had that issue with visors. Do I go back to Design Shop and try to scale the design down?? If the needle is getting to far down on the cap it doesn't allow the presser foot to go all the way down causing some deflection on the needle. You could also hold the hat down with some scissors or something (preferable not your finger, but it works too) to keep it down against the needle plate in that particular area.
