Use a ball point needle.
Use a smaller needle than what you are currently using.
Remove underlay stitches.
Change all lower case letters to upper case.
Increase density to 4.3 pts.
Increase columns width as wide as you can stand it.
Make sure your needle is inserted correctly - eye straight forward
Make sure your "lower thread feed" is set to 1 and nothing higher.
Use two layers of cutaway backing.
 
Try the above mentioned and if things run okay, then attempt to add underlay stitches or change density as you wish and see how things develop.

I need to sew small block lettering (.25 in) on polyester.  I have attempted the letters on a scrap piece of like material and I continually get the same result.  The thread is shreading from the needle up but not breaking all the way in two.  The result is a clump of thread at the point in the design where the "shreading" started. Any suggestions?
