Sounds like it is not trimming.  If it is going to another part of the
design even if quite close and it has not trimmed..........that is what it
will do because the thread is tight.

I have one of my 4 machines that is so much more temperamental
than the others, well, lately she has been giving us fits.
we have a problem that when she sews everything is fine until
we come to the end of an element and it starts to sew another
section like the next letter in a line. and then after 1 maybe 2 stitches
you hear a loud pop and the thread snaps at the needle as if it were
pulled tight and suddenly trimmed and springs out of the needle eye
and usually the first two eyelets also.
 
any ideas? it seems random but when it starts we have issues
for the better part of a couple days.
no changes, no unusual digitizing, no bobbin thread changes,
no ideas...
