Okay folks. They are done. Turned out drop dead gorgeous. None in the trash.
I am not sure what every one wants to know but here  is what happened:
 
Unstructured caps, used 2 pieces cap backing on the 1st two, then went with
1 piece, worked just fine. Had some issues with the underlay showing in
places but after conferencing with Jeff Banks I was able to overcome it with
additional pull comp. The underlay was digitized to cut the foam so it was
best to keep it as close to the edge as possible. 
 
Ran the machine at 800 spm, material thickness was 28, no issues at all. 
 
The big help was getting a heat gun. Hair dryer just not hot enough. No
little pieces poking through. BADA BING!!
