Hi Julian,

With the current regulations if you wanted to build one from Aluminium you 
would first have to provide full structural calculations for the design to 
prove that it would work.
Then all you have to do is look at the problems over the years when firms 
have made domestic heating boilers from Aluminium.They usually failed very 
quickly and they were only working at a very low pressure.
Whilst the idea would seem to be very attractive I dont think that Aluminium 
has a very high tensile strength when hot so a firebox would be a problem 
especially is you accidently let the water get low, when I think the crown 
would instantly melt.
 I do not think that you would get a Boiler Inspector to stay anywhere near 
one with a fire in it and pressure building up.
Stick with tried and tested designs.
