Hello Harry,
I've just been soaking in the bath and I remembered how an old mate of mine
did this job many years ago. His door hinge straps were 1/4" wide so he took
a 1/4" end mill and milled two slots where the hinge straps were to go. He
then fastened some 1/4" wide steel strip into the slots secured from the
rear and thicker than the maximum depth of the slots. Finally he set the
door back in the lathe and machined the straps to the profile of the door
plus 1/16" using the same technique he had used for machining the door
profile. The end result was very convincing but you need a door with a
reasonable thickness of metal.
