Hi Harry,
It's a lot of work, but could you make a semi sacrificial lathe fixture to
hold two hinge bars at correct locs and turn the backs of them to the same
radius as the door?
I'm thinking of a block or plywood disk with slots for the bars and holes
for screws through the bar rivet holes. Flathead screws through the disk
with heads on the chuck side would hold the bars to the fixture. The rivet
holes could be tapped (at a smaller dia than the rivets will be) to fasten
the bars to fixture even as the screw ends are turned away (partly) with the
waste.
You could get the back profile exact with this method and just clean up the
front bar faces with die grinder and files parallel with the backs.
The other way would be forging the bars in miniature I would think. Could be
done but very fussy and may mark the door. In addition, locating the rivet
holes might be a chore afterward.
