Yes I did make the new disc bootable.

Assuming it is still the second drive as shown by the screen shot above, press F12 and try:-

  *Opt 5 2
  *Configure Drive 5

Then reboot. If it's now the first or only drive, use *Opt 4 2 and dont reconfigure the boot drive number.

Even a smaller one plugged into the second motherboard socket won't show as harddisc6, as it was for all the last year or so.

Is it because of all this dust inside?

There should not be any dust inside a hard disc as the head floats above the disc surface at a height far smaller than a dust particle. Drives which have been put in to storage after regular use can often suffer from seized bearings. It may be possible to free the spindle by gently tapping the drives edge against a flat surface then reinstalling it, but only do this to recover any data on there, and don't rely on it again.
