Stupid question time, but you were able to send email from just a straight XP
box on the wire first, right?

The reason I ask, is two fold
A lot of home use ISP's now block port 25 or may be redirecting it. Your lone
XP box may be picking up some information in that regards and you will need
to test that part with a telnet client and trying to talk directly to a test
Mail server. 

I would then bring in the ISA box and try the same Telnet session on the box
directly. See if the same thing works / does not work. 

The reason I say this is I find it most peculiar that a router connection
would have any idea or care about the host OP system behind it. It sounds
more like an ISP blocking issue, but you won't know that until you start at
the ground floor and test each step.
