Edward: FYI, Courier 36 letter font size is er, maybe unnecessarily alarming. I
respond here with Calibri 12 for a change.

Rick,
I think he is talking about mixing aluminum in with a pure wax grain, which is
what I was talking about - mixing with vaseline.
If I'm adding anything to an HTPB/Powdered Wax grain I mix it into the HTPB
before adding wax. I don't think vaseline and HTPB would work that well
together.

Isn't the issue that you don't want to heat the mixture, because doing so would
melt all of that nicely-powdered paraffin wax into a liquid mess? You want
liquid HTPB to get in and around the wax grains, supporting them in its matrix
as it cures. So, "solutions" that involve heating won't work well.
Although, I suppose you could heat Vaseline and stir it into your powdered
aluminum, then add that to your HTPB, stirring well. Then, cool it down and add
your curative before mixing it with your wax granules. I'm pretty sure you'd
still need a vacuum step or two in there to get all the entrained air out,
though.
Might be worth a try just as a test, I suppose.

Instead of paraffin I'd be more inclined to mix it with something like warm
vaseline, then mix that in to the paraffin. Vaseline is more likely to wet out
the particles, especially if you pull a vacuum on the mixture.

Have you ever tried premixing al powder with a small amount of paraffin
first creating a paste? ( same issue (lumping) with mixing flour and water
which you can fix by creating a flour paste first.)
