Hi Terri,
You might want to try two layers of fusible poly and make each one lay in a
different direction. I sometimes use two layers of cutaway poly mesh when
doing designs on knit polo shirts as well. Also just hoop taut--don't
stretch the fabric if it is the thin, soft denim. That could also make
puckers.
