Sanmar offers free shipping on orders over $200. I usually save up a few days worth of orders and get free shipping. I understand you are low volume and this may not be an option all the time, but something to think about when you have a few larger orders. I think Alpha has the same offer. The bad part is both these companies add surcharges to shipping when you have to pay for it. I save around $3-4k a year in shipping by ordering from Sanmar :)

I only do embroidery part-time (more as a hobby than a business) but I do try to make a little extra money at it so the shipping prices really kill the profit. I did a test from my main supplier today and I went to UPS website and looked up the rates for an order I placed last week. The weight is 6lbs and they charged me $11.95 so UPS website for same 6lbs delivering to a residential home is $7.53. Same starting and ending cities. Where did the extra $4.42 come from? They used a plastic bag to ship it which probably costs them $0.20 since they buy in bulk. I guess I can try to ask for free shipping from my supplier but they are likely to say no because I don't buy enough goods from them. Never hurts to ask.... Or I could use another supplier....
