David,
If I understand you, your customer wants a zig zag or maybe a satin
border around the patch  to hold it in place right? When I did Little
League patches this week, I scanned the patch so I could digitize the
outline of the patch and then used the auto appliqu=E9 feature, I made
sure the tackdown stitch was checked in the properties of the =
appliqu=E9.
After the appliqu=E9 element was done. I converted to wireframe and =
simply
deleted the zig zag part of the appliqu=E9 because I didn't need it.  In
your case keep the cover stitch make  it whatever you want in properties
in the appliqu=E9 element. I used spray adhesive to hold the patch down.
It was only about 4 inches by 3 inches.

If you don't have auto appliqu=E9. Draw the border of the scanned patch
with a walk normal, that's your outline. Now it needs a tack down just
inside the outside border of walk normal stitches, digitize it just
inside. Now you can change element type and "add" (not replace) the new
element of the walk normal to a column and select a zig zag or satin.
Use spray adhesive to attach the patch to the garment after the outline.
If spray adhesive won't hold such a large patch, you might have to hand
tack the patch down in addition to the adhesive. That would be a pain
for a big quantity but hand tacking would work.

I think what your customer wants is an appliqu=E9 but the patch is the
appliqu=E9 and you need an outline and a tack down stitch.

I'm no expert, but I did just get done with 96 Little League patches and
have another 100 to do.

A customer walked into the shop with some shirts that have a heat sealed
patch already attached.  The patch is shield shaped.  They are concerned
that they may not stay attached and would look better if they had a
border embroidered around the patch.  I know how to do patches like
appliques, but does anyone have any tricks for lining this up "after the
fact"???  Thanks.
