Sounds like you're sewing too high on the cap, or your design is too tall
(big), or you need to install your smaller set of support wings on the cap
driver, ...or you're sewing the "Mushed Font" (kidding again).
My guess is the curved underside of the top of the cap is catching on the
needle plate as it's attempting to sew in the "Y" axis direction.  Even
though the pantograph is moving, the hat it not.  So you get the bottom half
of the letter okay, but the top half is "mushed".  If the mushing were any
greater, it could pull the hat right off the cap frame.
You must be allowed to sew in this area, outside the hoop limits, because
you either have the hoop limits turned off or you've hooped the hat
incorrectly.  Or you're sewing a small hat.

I am attempting to do some baseball caps.  I have some text that is arched
over top of an image.  I am stitching the text from center out.  All of the
