Hi!  I  also experienced some untieing with the Boffo Dak alphabet and don't 
sell it now.  Have you called Melco to see if one of the instructors can help 
you specifically with that font? 
For the future (especially when filling a volume order):  you can get your 
best results on knit shirts with Melco Block or Micro Block.  I've also had 
success with Gotta Have font.
