I have done both structured and unstructured. I don't use any backing on  the 
structured ones and a stiff tear away on the unstructured. The  larger run I 
did (for myself) I used walmart specials ($1 each). For my  customers, they 
have been choosing Port Authority caps: CP80, C837, C815. I also  let customers 
supply their own stuff so whatever they bring in....
 
I don't do anything special on my lettering--I treat it as a woven fabric  
for underlay (I usually don't add anything to the base letters). I do use a 
ball 
 point needle as it seems to give a good sew out and I hate to change  
needles doing so only if absolutely necessary (maybe I should try it and see  
what 
it looks like). Again, I really think the sew out is in the digitizing and  
since I don't do that I can't help you in that department.
