Questions.
What speed are you running the design?
What size needle?
What thread are you using?
What material thickness are you using?
What style hat and does it have a center seam?
Where is the needle break happening on the cap?
I have encountered this same problem at times. It usually can be fixed by
just simply leaving an extra long tail on the thread after re-threading the
needle. I will usually stop the machine after the thread takes hold and
trim the tail to keep from sewing it ito the design. Depends on whether it
matters or not.. What I think is happening, is that there is no lock stitch
present at the thread break point and the tail is not being picked up by the
bobbin thrread. Leaving the long tail gives it more of a chance to do this.
At other times, I have found that somehow the bobbin thread end gets tucked
away around the backside of the bobbin case and pulling that back out and
leaving about a 3" tail works also.
You must be careful on some hats with the center seam, to not get some
designs too low in the sewing field. The presser foot on impact,will ride
the slope of the center seam and slide down to force it up against the back
of the needle. When this happens, the needle will break. Raising the design
away from the bill of the cap can sometimes make a huge difference, just an
1/8th to 1/4" at times.

Hey everybody, I am very new to this business and especially to caps. I am
trying to stitch a logo on a cap. The first one stitched out fine. The
next one the first line stitched fine, but then we had a needle break. We
changed the needle and then we couldn't keep the thread in the needle at
all. As soon as it raised for the first stitch it was out. We changed the
bobbin, cleaned out around the bobbin and basically did everything that we
could think of. Made sure the needle was in straight, up all the way, etc.
We left it alone for awhile, went back and it stitched out fine. The next
hat we put on same thing happened, needle broke and this time it wouldn't
ever start stitching. The cap has a seam down the front and has buckram
also. I am at work this morning and can't remember what needle we were
using, but had looked at the recommended size for the material. I have an
order that is already late going out. I would welcome any suggestions?
