Teresa,
It sounds like you have flagging issues with the caps. Make sure you have it
tight in the frame. As for needle size I use 75/11 or 80/12.  There is a web
page out there dedicated to caps. It is called http://dkenterp.com/ , if you
go to their web page, there is a link to their Bulletin Board service.  In
one of the topics is a subject called "Top Ten Steps For Successful
Embroidered Cap Sewing." It has some real good help in sewing out caps.

Hey everybody, I am very new to this business and especially to caps.  I am
trying to stitch a logo on a cap.  The first one stitched out fine.  The
next one the first line stitched fine, but then we had a needle break.  We
changed the needle and then we couldn't keep the thread in the needle at
all.  As soon as it raised for the first stitch it was out.  We changed the
bobbin, cleaned out around the bobbin and basically did everything that we
could think of.  Made sure the needle was in straight, up all the way, etc.
We left it alone for awhile, went back and it stitched out fine.  The next
hat we put on same thing happened, needle broke and this time it wouldn't
ever start stitching.  The cap has a seam down the front and has buckram
also.  I am at work this morning and can't remember what needle we were
using, but had looked at the recommended size for the material.  I have an
order that is already late going out.  I would welcome any suggestions?
