The last foam project we did
turned out pretty labor intensive
but looked good.
We have had the same problems as described
but when your done take a small blunt object
not too sharp like round end toothpick or we used a
straightened paper clip or pointy tweezers
or we even used one end of a pair of trim scissors.
then start pushing the foam in where it sticks out through
the thread. play with it to figure out how hard to push
we found when we pushed a little harder it would pull
in the pieces right next to it.
work your way around the design and it looks so much better.
I believe the theory of the heat gun is that it melts or shrinks
the tiny pieces that stick out. but be careful it only takes
literally a second to melt the foam underneath.
I toured the factory of Richardson Cap and they have a group
of people that just sit and poke in the pieces of foam that sticks out.
blew me away.
So you see how it can be so labor intensive and not as profitable
unless you build it into the price.
try it on a sample that didn't come out as well as you hoped and see the
difference
I know also that when we digitize we double the density of normal
yes "Double" and good underlay capped ends and a running stitch at the
edges
as earlier suggested really helps.
