Cheryl,
The design is likely too big for the cap. Try resizing the design to
1.8" and move it away from the bill. Using the flat needle plate on caps
creates a larger gap between the plate and cap material which increases
your chances of thread breaks and needle breaks. I was taught to use the
raised plate and teach others to do the same. I prefer the CCF frames
because their easier to use and the registration results are tighter.

Subject: [amayausers] Cap Needle Breaks
Hi everyone,
I am new to embroidery and am having some issues with needle breaks on
caps. My design was digitized by an experienced digitizer, although she
digitized it for Tajima (this is due to the fact she is our old contract
digitizer) and sent me the file. I am having needle breaks near the
bottom of the design (closest to the bill) I broke 20 needles on 20
hats. I am using the WACF because that is what I received with the
operators kit. Not every hat broke a needle, some broke two and some
sewed without breaks. I switched to titanium needles in the hopes of
solving my problem. Same issue exists..Any ideas for me? Would a
conventional cap frame help?
