I am not sure why you aren't getting a fill in the letters anymore...but the
first time you fot a different color for each letter fill and border was
correct.  The computer puts color changes between each fill and border for each
letter..this is for registration purposes.  It wants to sew the fill then trap
the border around nicely then move to the next letter and do the same.  Athletic
letters are usually used at a bigger font size and if it sewed all the fills and
then went back to sew the border around the letters there would probably be too
much movement in the actual garment for proper registration of the border to the
fills.  It seems lika a lot of work and color changes to get the job done, but
it is the best way to make the job look good on all materials and font sizes.
