David,
        How thick is the vinyl?  Are your thread breaks caused from too much
tension or too much thread?  To assess this, watch the thread in the thread
path section where the white AMAYA name plate is on the needle case.  If the
thread that is being stitched is a straight line (while the machine is
running), then your thread is too tight and would require more material
thickness or a looser bobbin.  If the thread is bouncing all over the place,
you have too much thread and the material thickness should be lowered or the
bobbin tension should be increased.
        Always remember to check the cleanliness of your bobbin case because at 
any
time during any design, a lump of lint or dust can wedge itself under the
tension spring and either cause excessive tension or no tension at all..
all the while you're scratching your head thinking to yourself "I didn't
change a thing and now this darn thing won't sew!"  If in doubt, change out
your bobbin case with the extra one you have on hand.  You do have an extra
one don't you??
        Here's another thought, if the vinyl is extra thick, and you are using 
ball
point needles, the needle could possibly be deflecting as it penetrates the
material and not ultimately winding up where it's supposed to be when the
rotary hook comes around to meet it.  I would opt for an 75/11 or 80/12
sharp point on vinyl to pierce the fabric and make clean holes as opposed to
punching rough holes with a round point.
        Be sure your density is not too low.  If it is too low, then the needle
penetrations are too close together resulting in what appears to be one long
hole and ruins the fabric.  At the same time you can't sew on the fabric
because the fabric is tearing and moving with every needle penetration and
giving the same results of too many stitches in the same place which ends in
thread breaks.  Also make sure you're not hooping too tight and stretching
the material.
        Just some thoughts.

Hi everyone! I'm having a heck of a time sewing #40 rayon on vinyl. I've
tried everything I know but still getting tons of thread breaks. I've
changed to different needles, took material thickness up and down, took
stitches out of design but nothing I do seems to help. Any suggestions would
be greatly appreciated! Thanks!
